Metal to Plastic Conversion: 7 Benefits of Plastic Extrusions

Metal to Plastic Conversion: 7 Benefits of Plastic Extrusions

If you’re currently manufacturing a component from aluminum, steel, or another metal, there may be an opportunity to improve the product while reducing manufacturing costs.

Converting a metal part to a custom plastic extrusion can provide significant advantages in weight, corrosion resistance, design flexibility, production efficiency, and overall cost.

Of course, plastic isn’t the right solution for every metal component. But when the application is suitable, converting from metal to plastic can offer benefits that go far beyond simply changing materials.

Here are seven reasons to consider a metal-to-plastic conversion for your next project.

1. Reduce Manufacturing Costs

Cost reduction is often one of the biggest reasons manufacturers investigate replacing metal components with plastic.

Metal parts may require machining, bending, welding, painting, coating, or other secondary operations. A properly designed plastic extrusion can often incorporate multiple features directly into the profile.

This can reduce secondary operations, assembly requirements, labor, and production time.

For higher-volume applications, those savings can become significant.

2. Reduce Part Weight

Plastic is considerably lighter than many commonly used metals.

Replacing an aluminum or steel component with an engineered plastic extrusion can reduce the weight of the finished product while still providing the performance required for the application.

Lighter components can mean easier handling and installation, reduced shipping costs, and less overall weight in the finished assembly.

3. Eliminate Rust and Improve Corrosion Resistance

One of the major advantages of plastic over metal is its resistance to rust and corrosion.

Metal components exposed to water, salt, chemicals, or outdoor environments may require coatings or finishes for protection. Many plastic materials naturally provide excellent resistance to these conditions.

This makes plastic extrusions particularly attractive for swimming pool, marine, construction, outdoor, and industrial applications.

4. Combine Multiple Parts Into One Profile

A custom plastic extrusion can often perform the job of several separate components.

Channels, grooves, snap fits, flexible sections, mounting features, decorative surfaces, and other details may be incorporated directly into the extrusion’s design.

Instead of manufacturing several parts and assembling them later, it may be possible to create one continuous profile.

Fewer parts can mean fewer suppliers, less assembly, reduced inventory, and lower production costs.

5. Increase Design Flexibility

Plastic extrusion provides designers and engineers with tremendous flexibility.

Custom profiles can be developed for a specific application rather than forcing an existing shape to work.

Depending on the design and material, plastic extrusions can include rigid and flexible sections, complex geometries, custom colors, textured surfaces, transparent sections, and functional features.

A metal part that requires several manufacturing steps may potentially be redesigned as a single custom plastic extrusion.

6. Reduce Finishing and Maintenance Requirements

Metal components often require painting, powder coating, anodizing, plating, or other finishing processes.

With plastic extrusion, color can often be incorporated directly into the material.

UV-resistant materials can also be selected for outdoor applications, while specialized materials can provide impact, chemical, weather, or flame resistance where required.

The result can be a finished component requiring fewer secondary operations and less maintenance throughout its service life.

7. Choose a Material Specifically for the Application

One of the greatest advantages of plastics is the variety of materials available.

Depending on the application’s requirements, a plastic extrusion may be produced using materials such as:

● Rigid PVC

● Flexible PVC

● ABS

● Polypropylene

● HDPE

● LDPE

● Polycarbonate

● HIPS

● Specialty engineered compounds

Material selection can be based on factors including strength, flexibility, temperature, impact resistance, UV exposure, chemical resistance, appearance, and cost.

The goal isn’t simply to replace metal with plastic. It’s to select the right material and profile design for the job.

Is Your Metal Part a Candidate for Plastic?

Not every metal component should be converted to plastic.

But if your current part is expensive to manufacture, susceptible to corrosion, heavier than necessary, requires multiple secondary operations, or consists of several pieces that must be assembled, it may be worth exploring a plastic alternative.

A well-designed custom plastic extrusion can potentially simplify the product while reducing weight, manufacturing steps, and overall cost.

Let’s Look at Your Part

Contact Maximus Plastics to discuss your application and see if a metal-to-plastic conversion could make sense for your next project.

Why Converting Your Metal Part to Plastic Extrusion Could Be the Smartest Decision for Your Next Project

When designing a new product or looking to reduce costs on an existing one, many engineers and purchasing professionals automatically think of aluminum, steel, or other metals. However, plastic extrusion technology has advanced significantly over the years, making plastic an excellent alternative for countless applications.

If your current part is made from metal, it may be worth asking a simple question: Does it really need to be?

Here are some of the biggest advantages of converting your metal component into a custom plastic extrusion.

1. Significant Cost Savings

One of the most compelling reasons to convert from metal to plastic is cost reduction. Plastic materials are often less expensive than metals, and the manufacturing process can be more economical as well.

Plastic extrusions can frequently eliminate secondary operations such as machining, welding, painting, or finishing. By designing these features directly into the profile, you can reduce labor costs, shorten lead times, and simplify production.

2. Lightweight Without Sacrificing Performance

Plastic extrusions are substantially lighter than their metal counterparts. Reducing weight can lower shipping costs, improve ease of installation, and enhance the overall performance of your product.

Industries such as construction, marine, transportation, swimming pools, and retail displays regularly benefit from lightweight plastic components that are durable enough to withstand demanding environments.

3. Corrosion and Rust Resistance

Unlike metal, plastic won’t rust or corrode. This makes it ideal for applications exposed to moisture, chemicals, saltwater, or harsh outdoor environments.

Whether your product is used around swimming pools, marine environments, or outdoor construction projects, plastic offers excellent resistance to many of the elements that can cause metal components to fail over time.

4. Design Flexibility

Plastic extrusion allows engineers tremendous design freedom. Features such as channels, hinges, snap fits, wire management systems, decorative finishes, and complex profiles can often be incorporated into a single extrusion.

Instead of assembling multiple metal components, many designs can be consolidated into one custom plastic profile—reducing assembly time and lowering overall production costs.

5. Improved Thermal and Electrical Insulation

Many plastics naturally provide excellent thermal and electrical insulation properties. Unlike metal, plastic does not readily conduct heat or electricity, making it an excellent choice for numerous applications that require safety and performance advantages.

This makes plastic extrusions particularly valuable in electrical applications, construction materials, and products where temperature transfer needs to be minimized.

6. Low Maintenance and Long-Term Durability

Today’s engineered plastics are designed to withstand UV exposure, impact, chemicals, and demanding environmental conditions. Depending on the material selected, plastic extrusions can provide years of maintenance-free performance.

With proper material selection, plastic components can offer:

● Excellent impact resistance

● UV stability for outdoor applications

● Chemical resistance

● Weather resistance

● Long service life

● Consistent dimensional stability

7. Unlimited Customization Options

Plastic extrusions aren’t limited to basic shapes. They can be manufactured in virtually any color and are available with numerous finishing options including:

● Matte or gloss finishes

● Co-extruded soft and rigid materials

● Textured surfaces

● Transparent or translucent materials

● UV-resistant compounds

● Flame-retardant formulations

● Decorative woodgrain and specialty finishes

Your extrusion can be designed to look great while performing exactly as your application requires.

Is Your Metal Part a Candidate for Plastic?

Many products originally designed in metal can successfully be converted to plastic, including:

● Trim pieces

● Protective edging

● Channels and tracks

● Construction components

● Marine products

● Swimming pool accessories

● Sign and display components

● Wire management systems

● Decorative profiles

Your invention is like your baby, RIGHT…So you want to make that out of the RIGHT plastic? RIGHT?!

(I began this article in January of 2020. Since then the world has changed. I found it interesting how my mindset was then and how it is now.I didn’t change the beginning on purpose. I wish you all health and safety)

I’ve been in the plastic industry for close to 26 years and the one question that always gets my juices flowing is…

”I want to make that out of plastic?”

Recently I met up with a few friends at my local pub, DARBY ROAD in Scotch Plains NJ and we were enjoying, delicious food, fun spirits a good conversation. Not too long after I was approached by soccer parents from my daughters HS soccer team whom I hadn’t seen since the season ended. I was delighted to see them and we began to catch up.

With them was a couple that I had the pleasure to meet for the first time. It turns out they have an invention that they are very excited about. Their immediate question was ”We want to make this out of plastic?”

A inventors invention is a very personal. Which makes complete sense. The inventor has her heart and soul in the belief that her invention will fill a void in society that is necessary and needs to be provided. And I many ways this is true particularly because if there wasn’t a need at least in the inventors world than there would be no reason to invent it. So once this magical idea comes to mind the next thought is what do I do to get this physically in my hands. So often plastic is part of that thought process.

So like any excited inventor you decide to do research and investigate, and soon you realize that unless you are a chemical engineer with I background in elastomers and plastic resins the info might as well be in Martian. Of course you’ll get some easy to read articles which will eventually lead you to buying their product but just because it says perfect for new inventions is it right for yours?

If this is something you have come across give me a call or reach out to me thru my website MaximusPlastics.com. I’ll answer you questions and if it’s something that would be helpful to I’ll write some up about.

(Keeping your baby a secret of course)
